Hello

Have a 2430 that is making a banging / clunking sound when printing & when the top cover is open and closed.

i have removed the fuser and all gears appear to be ok - any suggestions?

Gear problems are not always easily visible ... this is such a common problem on this series printer I would advise you still try a different fuser...

Also, there is a fuser drive gear that should be replaced whenever you install a new fuser ... this gear is located inside the printer, along the left side, it meshes with the fuser gear ....

There are also plastic bushings on the fuser that support the fuser's roller bar; these should be replaced and they can wear out ...

As Steve said, worn out fuser bushings (the genuine HP bushings suck) are often the problem. I don't think the original HP fusers had any grease on the bushings either. The bushings can wear through to the metal frame, which is enough that the gear on the lower roller is out of place in relation to the gear in the printer, so they don't mesh like they should. So it sounds like you need to replace the fuser.
